What Is an Iron Ore Pellet Roller Screen?

 

In the iron ore pelletizing process, roller screens (also referred to as roller screen or roller feeders) are essential equipment used for green pellet size classification prior to induration. Their primary function is to separate iron ore pellets by size, ensuring that only pellets within the specified size range proceed to the indurating furnace.

Roller screens consist of parallel rotating rolls arranged with fixed or adjustable gaps. As pellets move across the rolls, material smaller than the gap falls through, while larger pellets are conveyed forward. Depending on process requirements, a roller screen may include:

  • Single-section designs with uniform roll gaps

  • Multi-section designs with progressively changing roll gaps

  • Single-deck, double-deck, or triple-deck configurations, allowing simultaneous separation of undersize, on-size, and oversize pellets

 

Compared with vibrating or static screening systems, roller screens are particularly well suited for green pellet handling due to their low impact, gentle material movement, and reduced pellet breakage.

 

Role of Roller Screens in the Pelletizing Process

 

Iron ore pellet production begins with finely ground iron ore concentrate mixed with binders (such as bentonite) and additives at controlled moisture levels. This mixture is formed into green pellets using pelletizing discs or balling drums.

After formation, green pellets are discharged onto the roller screening system, where size classification takes place before thermal hardening. At this stage:

  • Undersized pellets (typically < 8 mm) are separated and returned to the pelletizing unit

  • Oversized pellets (typically > 16 mm) are rejected and recycled for reprocessing

  • On-size pellets (commonly 8–16 mm, depending on plant design) proceed to the induration furnace

In modern pellet plants, roller screens are frequently used to remove undersize and oversize material simultaneously, improving layout efficiency and process stability.

 

How Iron Ore Pellet Roller Screens Work

The screening process is continuous and gravity-assisted:

  • Pellet Feeding

    Green pellets are evenly distributed across the roller screen through a feed chute or feeder system.

 

  • Rotational Screening Action

    The rotating rolls transport pellets forward while allowing smaller particles to fall through the gaps. Roll surface materials and rotation speed are selected to balance screening efficiency and pellet integrity.

  • Size-Based Separation

    • Pellets smaller than the set gap fall between the rolls

    • Pellets larger than the gap move forward to the next screening section or discharge point

  • Material Recirculation

    Rejected undersize and oversize pellets are returned to the pelletizing disc or drum, forming a closed-loop process that improves raw material utilization.

Where Are Roller Screens Typically Located in an Iron Ore Pellet Plant?

 

In iron ore pellet plants, green pellet screening is commonly arranged at one or two locations within the process flow.

Depending on the plant layout and operating philosophy, screening may be performed:

  • Roller Screen (Green Pelletizing) : At the discharge of the pelletizing discs or drums, immediately after green pellet formation

  • Roller Screen/Feeder (Induration Machine): Immediately before feeding the traveling grate pallet cars, at the final feed stage of the induration machine

This roller screen is installed downstream of the pelletizing discs or drums, within the green pellet handling section of the plant. Depending on the overall process layout, it may be positioned directly after pellet formation. Its role is to classify green pellets and remove off-size material at an early stage, supporting stable downstream handling and preparation for induration.

 

What it does

Green pellet roller screens typically perform one or more of the following:

  • Remove undersize (“fines” / small pellets) that reduce bed permeability and cause uneven gas flow in the furnace

  • Reject oversize that can crack, break, or create local bed disturbances

  • A widely used target range in industrial practice is often around 8–16 mm (plant-specific), with off-size returned to the balling circuit.

Green Pellet Size Control for Stable Induration

 

In a typical pellet plant flowsheet, a roller screen feeder is installed immediately upstream of the pallet cars to perform final green pellet size control before induration. It removes off-size pellets from the material stream, typically including:

  • Undersize pellets (commonly < 8 mm, plant-specific)

  • Oversize pellets (commonly > 16 mm, plant-specific)

Only pellets within the specified size range are allowed to pass forward, ensuring that the pellet bed formed on the pallet cars has a stable and controlled size distribution.

This is critical because pellet size distribution directly affects bed permeability, which in turn influences gas flow, heat transfer efficiency, energy consumption, and the uniformity of pellet hardening inside the induration machine.

Controlled Feeding and Uniform Bed Formation on Pallet Cars

 

Beyond screening, the roller screen feeder also serves as a feeding and distribution device for the induration machine.

In operation, the unit:

  • Receives green pellets from the balling area conveyor system

  • Separates undersize and oversize pellets for return to the pelletizing circuit

  • Evenly feeds and distributes the on-size pellets onto the traveling grate pallet cars

 

By forming a uniform pellet bed across the full width of the pallet cars, the roller screen feeder supports stable induration conditions, consistent thermal processing, and reliable furnace operation.
